I pulled apart my dana 20 last night. It already has timken bearings in it. Does that mean it has been previously rebuilt? Also, the small gear on the idler shaft looks rough, Ill take some pictures tonight and let you guys take a look and see what you think.

Not necessarily rebuilt. Timken has been a major O.E. supplier for probably 100 years now.
Probably a majority of your Broncos bearings could have easily been Timken from the factory.

can't findem grindem, geez. Shift on the fly much? I don't know if it's bad enough to replace? I rebuilt my Jcase d20 about a month ago, and did not look like that. But i'm not an expert. I will follow the thread to hear some guru advise on that

good luck

Pics are a little hard to see but I don't see anything unusual. Shifting into low range while moving will cause the gears to crash together and some damage. I'd use it.
