How much axial play is normal in the D20 output shaft? Mine seems excessive.

It's probably too much. If you can measure how far the shaft moves in and out you know the shim thickness that needs to be removed. A dial indicator would be handy. Shoot for 0.000" or just under.

What about radial play? Is that a concern? I don't see any evidence of metal in the oil or bearing damage.

If you have end play you will have radial play because of the taper in the bearings and cups. If you bring that end play down to nothing you will eliminate the radial play.

When I got my 1974 Bronco back in 1977 it has 10,000 miles on it and had really excessive radial play from the factory set-up. it was the first thing I fixed after greasing the driveline. Just dont loose the rollers when you pull the assy out. Pull straight back and dont tilt. smear them with grease when you put it back together,
