Couple of questions:

Do you have the right fitting?

If so, why do you think it's too long??

If it doesn't seat properly with the o-ring and depth wise, I don't think it will work properly. When I didn't have mine seated properly, it never worked right. And, when I tried the wrong fitting, it would never seal. FWIW, the first pump that I tried, I could never get the "correct" fitting to work. Don't know why. I got tired of messing with it and got another one at the salvage yard and figured I'd used the first one for spare parts....

The fitting I'm using is loner than the stock fitting that cam out of the pump. It is the fitting that was in the list of parts necessary to connect the Explorer pump to the stock power steering box found somewhere else on this board (so it has worked for someone else.)

What fitting are you using?

Mine seals now and it puts out about half the pressure that my stock unit did. It's driveable on the road; but in the driveway it's a bear.

The thread size is 16mm x 1.5 thread. I'm using the 16mm x 1.5 with o-ring to AN6 connector.

The fist pic is what I did at first and was having sealing issues. My first fitting did the same thing. It was longer and it did push the mating surface into the pump further. Pics 2 & 3 is what I end up doing.

I used the original fitting for the pump and had a shop braise a fitting to the end so I could attach a high pressure hose to it.

I purchased a new pump and had problems with it not having enough pressure at idle. Exchanged it for another one and it was better. I still do not have the proper steering I think I should have at idle, but is better when I'm rolling a bit and when the power steering fluid is full warmed up. Because of the large reservoir and cooler it take at least 15 minutes of driving to get the fluid up to temp. When the fluid is up to temp, I can move the tires at idle better.

I don't know if this helps.

Thanks. I'll keep that option open.

With my fitting modified, I get decent assistance at open throttle. At idle it's still no help. I think my pump is wore out.

If I had more energy I'd try swapping the SD flow control piston into my otherwise unmodified Exploder pump. Could be that it's the biggest part of the equation.

Lars, do you happen to have an idea of the hole in the flow control piston for the SD? Also, how much different were the pumps? I've got three P/S pumps laying around and was thinking of drilling out one of the pistons and see what it does. Thanks.
