I have a rebuilt 96 that is wired for EGR. Do you have any photos of the clearancing that is needed? I’ve looked quite a bit and it seems the mustang 67mm egr is hard to find. Are you using the Explorer throttle cable?
I bought an older used BBK, Edelbrock made, 70mm TB and Egr spacer. The 70mm TB was.... poorly made. The the throttle shaft return spring was too strong and it made it almost impossible gently accelerate from a dead stop. So I modified the Explorer 65mm TB to work by changing the swing arm on the TB to a mustang one. My plan was to use a Mustang accelerator cable and cable bracket that bolts to the EGR spacer, which worked fine.
What you are doing is basically Port matching, you need to pick up some new 96 Explorer EGR and TB gaskets and do some dry fit testing.
I also used the Mustang EGR valve... because it is how the EGR position sensor is placed... It can be rotated, 3 holes and studs on the valve itself. (don't lose the o-ring seal) But it wasn't enough with how much harness I had. The valves do the same thing, same plug, just minor mounting differences.
