I'd just get a new seal housing.

It's on the locker itself too so I'll probably just put it all back together and hope for the best. The whole axle is a ton cleaner now than it was so hopefully this bit of scale will just stay put or not cause any real harm.

Yeah I think you're right.

I would keep trying even if it involves a wire wheel. My fear would be that it would eventually de-plate and put you back into the same situation you are in now. I tend to hold surgical conditions when assembling things like rears. For the sake of 40-50 bucks I would keep trying. That stuff will eventually come loose and cause more problems.

yeah my current plan is to knock as much of it off as i can with a wire wheel...then hit it with brake cleaner to get it down as much as possible. I don't have much experience with this so I don't know what's bad or not. This is less than 1mm scale of just super tough baked on something-or-other. I would prefer everything to look brand new and normally I replace parts when doing big jobs like this, but not a $1000+ air locker just from some scale. I think my plan will leave me with nothing more than bit of dust sized stuff coming off later and hopefully that won't be a problem. I do plan on doing a proper break in and complete clean after 300-400 easy miles. Maybe it'll be gone then?!

I got the majority of the stuff off and started putting the pinion assembly together. In the process of trying to get the preload right I think I over torqued the pinion nut and squashed some threads on the pinion. I can't get the pinion nut to thread back on now after a couple turns. I'm really nervous about forcing it and ruining it. Really sucks cause I was making great progress and almost had it. I just had like 200 inch/pounds on the preload and was taking it apart again to add a couple shims to the solid spacer. Maybe I over torqued it and that's why the preload was so high. Who knows. This is what I get trying to do stuff for the first time without a pro to help I guess. No clue what I'm going to do now.
