Cylinder Head size help/advice on a 302 motor....

I guess my experience with stripped threads have something to do with my decision to use Windsor Jr. iron heads.

I remember hearing issues with threaded holes in aluminum when aluminum heads were first coming out 15-20 years ago. Those problems are pretty much resolved by now. Too much performance potential in aluminum. Only a couple of aftermarket iron heads are out there and often they are for spec racing classes that are trying to limit engines.

165s are probably your best bet, but larger heads with a cam with tight lobe separation can make good low end torque and high RPM power. A drastic comparison is my dart block 408 my race truck. Has afr renegade 225s and only 9.25 to 1 compression. It made 490ish foot pounds at 2500rpm even though peak horsepower of 560hp is at 6700rpm. Peak torque of 585 is at 4500. If it was 11 to 1 I assume both hp and tq may be over 600. The 302 in my bronco has 10.5 to 1 and very opened up iron heads with big valves. It has an Isky mega 280 cam. It's lobe sep is 108. It lopes a lot at 1000 rpm but by 1200 it's smooth. Maybe it's the compression but it makes A LOT more torque at every rpm that the stock 302 yet pulls hard to 7000. Most cams are 112 lobe sep maybe 110 but the 108 stuff makes a ton of lowish and midrange torque.
