ok this is the story, when I have the t-case j-shift in lo lock and let off the gas it makes a whining/grinding noise. it also sounds less severe when under load. it does not do it in 4hi or 2hi only 4lo this is also the t-case that started popping out of 4lo under heavy load lately
any opions or thoughts?

The low range gears are straight cut and they make some whining noise. Grinding isn't normal though. Could be bad roller bearings around the cluster gear shaft. It turns in all gears but power is only transfered through it in low range.

if it were the roller bearings do you think it would only make noise in 4lo,
cause there is no noise in 4hi, with or without a load.

also am i looking at a rebuild, and what can grenade if I don't fix it right away.

With a stock shifter 4-Lo is way up there...more than you think...so you may want to be sure once its engaging that you give it a little more push and make sure its all the way in 4-Lo. I know this sounds very basic, but...verify that you are getting at least 2.5-3" or more of throw in the shifter when shifting into 4-Lo. Let us know.

trailpsycho, yep I've had it pushed all the way up, even tried just about every variation with the shifter to try and see if it made a differance in the noise. didn't have any luck with that.

Have you turned it by hand from the bottom to see whether the noise is part of the front or rear "spindles" of the case?

May not be much solace, but the D20 is a pretty easy rebuild...and fairly cheap in the grand scheme of driveline parts. Good luck.
