Rebuilt Dan but not by me, so I don’t know a lot. We think we have the twin sticks adjusted right. No idea on preload, can you check it by removing driveshaft and moving the yoke? Should have new detect springs but can’t verify.

You will need a mag-base dial indicator to measure rear output endplay. I would recommend just pulling out the uoput assy and doing it in a vice....

Does the Dana 20 manual cover everything for a rebuild?

I bought a set from Jack O’Brien in Rosville. Supposedly the spring material would not compress to a shorter length after thousands of compressions. Can’t find his shop, O’Brien’s 4 Wheel West, online. Seems like another long time offroad shop that has gone away, sadly.

How close are the shift levers to the hole cut in the tunnel? Could be as simple as engine/tranny movement causing the lever to hit the tunnel and pop out. I had this issue in 4-low and had to enlarge the tunnel cutout a bit.

Jon. @JB Fab is very knowledgeable on transfer cases, he serves our community well. I am going to buy his kit, but need to check end play on output shaft.
