So far, I have a 3 speed tranny, the clutch and the original crossmember available to anyone that needs it. But I can post in the want ads for this.

Two new snags:

I can't get the rear or front flange off the TC. I assume I need a puller. Correct?

Second issue: The output shaft that stayed in the adapter will not come out. I don't see how a puller would help. How do you get that part off?

Rubber mallet and/or hammer and drift, I didnt need a puller for anything on mine, just bearings if you are replacing them. Also put the shifter in neutral as things can get a little bound up when trying to remove that stuff.

There are two snap rings that needs to come out. First is small one before the gear and once you get that gear off you have access to the second.

edit: I should say this is for the spud shaft and gear in the adapter.

Today I got the rest of the T case disassembled and ready for cleaning and re-assembly. One question: What do you guys like to use to clean your parts? I'm thinking about buying a parts washer tomorrow for this stuff. Thoughts?

I also got the adapter mounted to the tranny and the bell housing pretty cleaning.

I'm tired and going to bed.

Update for the weekend:

The good:

I got the transfer case rebuilt and everything seems to work very nicely. I test fit all the adapters and have a good understanding of how everything should fit together. I got all the parts cleaned and looking pretty good.

The best part of all is the tools and toys that I bought for this project. I ended up buying a press which came handy many times during the rebuild of the t-case. I also bought a parts washer which was alot of fun to play with and it helped get my parts nice and shiney. Last fun toy was a die grinder. I enjoyed playing with that.

Now the bad: First off, i didn't get nearly as far as I wanted to get. I didn't actually get anything installed. Reason being, I couldn't get the pilot bearing out until late tonight, (but I did finally get it) and the biggest issue, I didn't get the clutch alignment tool with the new clutch and I couldn't find the right one at any local store. End result, I couldn't get the clutch installed thus I couldn't get anything else install. Everything is ready though so if I can just get that tool, I'll be ready to go.

Now for a few questions:

1. After the rebuild of the t-case, I was able to move the shifters back and forth and test everything worked correctly. I then put in the detent balls and springs and I can no longer move the rods. That is normal right?

2. I was told that when installing a twin shifter, you have to remove the detent balls and rods to allow everything to work. Is this true for a j shift or was that maybe something for t shifts only? - Update: Confirmed this is not needed for J shift. tks

3. I feel there was a 3rd question but I am too tired to thing of what it was.

Been a few days since my last update so here we go:

I had some trouble getting the D20 rebuilt but that is now done. Woohoo, my first rebuild of a major component. It was an educational experience to say the least.

I started to actually do the install tonight. I got the clutch and pressure plate in with no problems, now that I have the right tool of course. Then got the bell house installed.

Then came the fun. I tried to get the tranny in and it wouldn't clear the tunnel support. So my Bronco got an un-expected lift tonight. I put some temporary blocks under it so I could continue with the install while the 1" body lift is on order. I know this was recommended from the beginning but honestly, I don't see how it could be done with out it.

With the body lift complete (sort of) we took a second stab at the tranny install. No dice. It gets about 3/4" of an inch away and stops. We can't get it to go any further.

I know I saw a posting about this same thing somewhere but I can't find it now.

Tomorrow, I will take the bell housing back out and go ahead and paint it. Then I'll give the tranny install another shot. Any ideas or pointers?

By the way, I actually really like the look with the body lift so I'm happy with that.

I used a clutch aligment tool but it was an expensive one. It was supposedly a nice one. Not plastic, metal.

Did the instructions come with instructions to shorten the pilot shaft?

This may not matter now, since you have already removed your old body mounts, but did you try lowering the back of the motor before putting the trans in? I usually have to pull the radiator to tip the motor enough.

The instructions did talk about potentially having to cut the tip of the pilot shaft but I measured the openings and there should be more than 1/2" of clearance.

We did try adjusting the mount a touch but couldn't get enough room. I was on the fence about the body lift but now that it is done, I like it.

This thread is becoming more of a build thread for me, I might have to change the name of it soon.

Anyway, I took a little time to sand blast and paint a few pieces today. I'm not sure I'm sold on the color I choose and the pictures may not give it justice but what do you think?

I wish I knew man. They were on there when I bought the bronco and I don't see any type of indication of what they are. Sorry
