How bout just re skin the door , not sure how well a butt weld across the door skin would turn out warping ? Or use part of a door skin for a patch panel ,,

I use to make really nice patch panels for the 65-68 Mustang doors. Would be really easy to do the same thing for the Bronco's.

I made my own. They came out pretty well and it's square so fairly easy to bend up.

Update, got sheets from Home Depot and turned out better than expected and was able to save these doors. Still need to do finishing touches , fillers, primer and paint .

Good morning!

Looks good. Don’t forget to drill some oversized holes along the length for drains. I use a step drill bit and open the stock ones up to about 1/2”. I then shoot the interior with primer and paint to help seal it up. If you can get your hand in there, adding some seam sealer along the interior edge of door skin-bottom seam will help prevent stuff from getting between the pinch seam which leads to more rust.

You will be better off to coat the inside of the doors with Por -15 so they won't ever rust again. Been using it for over 25 years and have never had any rust issues.
